In the spring of 1969 I was a senior in high school. I completely rebuilt a 305 super hawk engine with only the tools in the toolkit,a few metric sockets borrowed a ring compressor, etc. Great engine...great experience. It ran great, I ran wild!

Great job in unfortunate conditions... On my CB77, I also had to pull the engine open a second time due to a faulty piston but I didn't need to touch the camshafts to lift the cylinder head .

Yours looks immensely better than mine. Mine sat since the 70s and I'm trying to restore it but I can't seem to find a gas tank for it.

I ended up having to source a replacement tank as well. It took quite a while to one that was salvageable. There are 2 different versions, so keep that in mind when searching.

@Ecliphelion Any version should fit, the only difference I found was with the petcock and cross over tube. I ended filling the cross over on my replacement tank with JB weld so I could use a later style petcock and it has worked fine.

Back in the day in motorcycle magazines they used to sell a Big Bore kit with new pistons and sleeves, perhaps you have one of these kits I think it increased the displacement to 350 cc . The same company made a hot cam for it too . I am guessing the company name was Powrol ,? Powroll ?

Hard to say how that sleeve got displaced. They measured out to be the factory size. I guess it's possible they had been replaced at some point and not properly installed.

First off awesome work on this Cb77. I’m collecting parts and will be doing mine this year. Where do you get your new parts from? Most sites I look thru don’t have most pieces anymore. Thanks and keep up the good work and video.

It depends on your definition of new. For actual "new" parts you're choices are pretty limited (basic hardware, nuts, washers, some screws/bolts, etc.). Those can be purchased from Partzilla, BikeBandit, or from any number of Honda dealers. Shop around, shipping cost and mark-up between sites varies widely. For NOS (new old stock) I typically purchase from CMS (cmsnl.com), David Silver Spares, Ohio Cycle, and eBay. Keep in mind that NOS parts are still 50+ years old and almost never look "new". If you're doing a restoration you may need to have NOS hardware re-plated. I sent all of my NOS hardware out for zinc plating along with the rest of the original parts. On this bike I'm running all reproduction cables. New OEM cables are not available and I'm reluctant to run 50 year old cables on my bikes. Forums like HondaTwins.net are also great sources for information and in some cases parts. Thanks for watching!

Mmmm..fresh-baked engine parts, my favorite, especially with a nice cold glass of milk!! Great solution getting the top of those sleeves "decked" flush w the surface of the cylinder jugs - I'm taking notes for re-doing my bench/workspace by the way. May I ask who did you send your parts to for re-zincing?

That whole cylinder sleeve issue was one of the most nerve-wracking parts of this entire project. I still don't know why once sleeve came out and the other didn't. I'm just glad it was the problem cylinder. I highly recommend some shallow shelves on the wall behind the a bench. Anything to get the miscellaneous stuff off your work surface. I have a bad habit of setting (and leaving) things on my benches and they fill up quickly and become almost unusable. I've used Parker Metal Finishing (parkermetalfinishing.com) in Greensboro, NC several times and their service has always been great. I always give them a call first before just shipping a box of parts. No matter who you use, send them clean parts. They will "clean" them before plating but I've had issues with blistered plating because the chemical clean didn't fully remove the decades-old grime. In that particular case they re-plated them for me a second time for free but the whole ordeal set me back about a month on that project. Depending on the parts I either wire-wheel, media-blast, or use a parts tumbler. Or a combination of those steps. The cleaner your parts the better the results will be.

Michael, A quick question about installing the cylinder head. Do you use any compound around the "green O rings" and if so what kind. How much torque do you use? Thanks,Karl

I usually put some kind of assembly lube or oil on o-rings if for no other reason than to try and prevent snagging when installing. I believe the torque spec for the cylinder head nuts was 15 ft-lbs. but you should check a manual to be sure. The 6mm bolts is much less so don't try to torque those to that same spec, they are very easy to strip.

I haven't come across a direct replacement however you could retrofit the old sealed beam "bulb". Here is a pretty good thread detailing how it was done with a CA77 headlight. The process would nearly identical for a CB77. www.honda305.com/forums/viewtopic.php?f=37&t=5820

@@michaelsams450 thanks ...I’ll check it out. I have tried messing around with the sealed beam but it’s pretty sketchy. Basically, I have cut of the back of a halogen unit and suspended it on springs and adjustment screws on the sealed beam backlight, which I drilled out and bored out a big enough hole in. Problem for me is that the light angle needs to be adjustable yet stable enough to pass the bike inspection office’s mandatory ‘road-worthy’ certification process which has to be done every other year.

I sprayed them with Permatex Copper Spray-a-gasket. I've found it helps with some of these older engines that have apart a few times and have small scratches in the mating surfaces.
