Fascinating! This is the first time I've seen FEA done on this style of current sensor design. I'd be really interested in a video showing how you set up FEMM for this - I've always found field solvers to be extremely daunting to try to use for practical problems.

Very cool video! I followed most of it, but I'm not sure I understand your "part of the flux which is not common" explanation at 18:10. How can you be sure that it's valid to model Rlk1 and Rlk2 as being equal- i.e. the "not common" component is symmetrical?

This is what I deduce . Apparently the reluctance model can not fully emulate what is going on. The leakage is sort of floating in between.

@@sambenyaakov I am questioning the spelling of 1 Mversus 2 M's in the name because I found this program called FreeCAD that appears to have an interface for a FEM module spelled with 1 M.

Sensor in gap do not mean a realy gap (air); sensor structure must to not disturb to much core flux; in this way only sensor can sensing a correct flux in the core (and correct Ip) to send correct voltage to OpAmp that will cancel core flux with secondary winding. Your FEA simulation is very usefull and correct for an air gap core but I think is not correct to consider air gap for such current sensor.

@@sambenyaakov yes, I know DRV421 operation; main question is related to construction details and if Hall sensor in magnetic circuit mean air gap or allow (and sense in same time) flux passing with minimal reluctance perturbation.
