Your vid', very much, hit the proverbial nail on the head and near-matched my objectives. I plan on securing flexible Solar Panels to my van-roof utilizing the already drilled & threaded channels sited on each side. Only the downward curve towards the front is what poses the bending-issues which you succeed in addressing. Well done!

Here's a thought. Clearly bending with the wood inside the radius works awesome, but outside does not. The solution is obvious. When he cut the wood, presumably with a jig saw or some such, he made two peices. At the part on the firm where the radius reverses he should just cut that off. Then firm the metal over the radius. Then take it off the form, and put it over the other form so that the wood is inside the radius and do the end. That should get a perfect bend with no hammering. If I had to hammer, I'd take a piece of 1.2" aluminum and screw it to the side if a wood block with a couple of washers so it would support the side. All in all though, awesome technique.

It also occured to me that something like I had speculated about to support the edge might be required. When bending to the inside of a channel or angle the edge is under tension which isn't a problem. But when bending the other way it's under compression. It's like a rope, if you pull it it stays straight but if you push it it wants go all wiggly.
@michaelallen1432

Depending on how perfect you want it, one way might be to make a bending jig from a piece of steel pipe the same radius as your bend. Get a giant washer the same diameter as the pipe. Weld some smaller washers in the middle so you can bolt it to the pipe. Any peice if flat stock could he used at the other end. Make a second one of those washers and use washers at the center to shim it. That should support the wall. Clamp it to something that can take the heat,band then take a candle and put some soot on the aluminum. Heat the whole thing to until the soot starts disappearing. Alternatively, you can heat it a little shy of the melting point of aluminum using a non contact thermometer to read the heat. Then just do your bend. I can't guarantee it will work, as I made that idea up on the spot. And it's a lot of effort. But that's what I would try if I wanted a perfect bend. Then just keep it for the next time you need a bend of that radius.

Appreciate this is bit late now but removing a slice from the wall would help with the last bend in addition to using a form as others mentioned. Thanks for the video

I gotta do this exact thing and, up until now, was thinking I'd just cut tiny triangular strips out of the bending leg and then forming it cold (mine isn't for a show piece so no one would see it anyway). But now I think I'm gonna try this seeing as how easy it appears to anneal aluminum.

That was great to visualize! How do you think it will go if I bent the angle the other way, so same way you have it but I had to bend it upwards and the upright edge has to compress? I'd like to build a sled for my son, and this is what I was going to use. Thanks.

I would imagine that it will wrinkle and fold. Perhaps if the angle is not too great it will just bulge a bit. Good question!

How would I make the same curve but my trim is flat and there isn't an "L" shaped surface to clamp it to? I dont' need to bend it to a curve, but stretch it like you said (not like snapping a twig over your knee, but curving it instead).
@ccsar23

I'm guessing that you need to bend the flat bar "the hard way" meaning that the bend will be across the wide side, not the thin side (aka the easy way). There are steel benders that use 3 rollers to put a radius in materials. Special flatbar rollers have a slot to hold the thin side of the flatbar while bending the wide side. This all requires a large expense machine at a fabrication shop. Doing it at home may require a more sophisticated wooden fixture and I can't quite wrap my head around how to do that. Perhaps a wood board with holes that dowels can be inserted as you bend the flatbar with heat?

Do you have any idea what series of Aluminium you have here? e.g. 3003? 6000? and what temper rating it was? I'm looking to bend some aluminium angle for a caravan myself and I need to fabricate all the exterior mouldings! But picking the right aluminium is key because not all aluminium is bendable with heat!

this is not the way to do it. the way to do it is to get some shrinking pliers, and pinch the vertical 'leg'. the heat is doing nothing. that bend was made entirely with your own strength. by the time you heat it enough to actually help the bend, you are just a few degrees from melting point. its aluminium, not steel
@shitboxoffroad

If the radius were big enough it should! (3"+?) A tight radius would just fold or ripple .
