Dude! Thank's so much! I did a similar mod like this to my AC in my wife's room, and was wondering why it wasn't doing so well. Then I realized I needed a baffle to block air re-circulation! I have a similar setup to yours actually. This HELPED me so much! Thank you! My wife's happy too!

It's awesome! I'm still trying, two summers in, to ghetto mod my portable AC so it can work at all. Funnels hot air with great volume to the outside and it's impossible to do with windows opening outwards at the bottom frame. Any gap will just pull hot air back in and recycle; giving zero net cooling. I'm renting so using a hole saw through concrete might be frowned upon.

Funny thing is that when I was younger, I used to build a pillow fort out of my bunk bed and sleep in it. Only issue is that it would get pretty hot in there, so what I would do is make tubing out of paper, tap them all together to the AC in the window, then place them inside each little part of the fort. It was really fun, and my little mind was proud. Its cool to see something like this made, enjoyed the video, and it brought out a bit of a childhood memory for me. :)

I own an HVAC company and you just lost 20 percent of air because the wedge you made is not curved in a circle motion so you should use a diverter from an HVAC supply house and use flex duct so you don't lose your air flow plus your causing your head pressure to climb and make the compressor to slug liquid

I would have definitely pointed it away from the TV to reduce chances of condensation inside the TV casing. Rounding the corners won't help much, plus with the reduced restriction from removing the grille he's probably keeping the air resistance pretty close to its designed spec.

Foam is a better insulator than plastic, so it retains the cold air until it gets shot out the outlet, and 3D printing a custom duct would have taken a lot longer than just maybe an hour total of cutting foam to fit as well as taping it to one color. Foam is also lighter so he didn't actually need that wedge to keep the foam up, but I guess now he can put stuff on it. On the other hand, using 3D printing, he could have made a more complex shape to have even better airflow, but again... Foam insulates better, and it's quicker. He could make a 3D printed plate to go over the outlet and make it so that he could fit some sort of tube for directional airflow, or even just extend where he wants the air to really feel cold =P

Jet engine mechanic here. With that harsh ass angle coming off the exhaust, you've lowered the fan efficiency by quite a bit. If I were to take on this project, I would have simply placed another fan near the exhaust to spread the cool air throughout the room. If I were to try to create a duct however, I would've gone all-out and made a duct that goes up towards the ceiling to give the cold air plenty of time to dissipate before being recycled for more cooling.
