Nice!! I would recommend making the holes for wires bigger in the future, since it's best practice to put a rubber grommet in there to prevent chafing. Or if you end up wanting to feed a connector through. You do awesome work, thanks for sharing it.

spent 26 years building aluminum screen enclosures. making about 1000 cuts a day cutting aluminum extrusions with a miter saw. cuts very fast, no clamps needed, and uses a standard carbide blade, pretty much like yours ( blade, not saw ) but about twice the RPM. i eventually wound up with a compound sliding miter saw. lowes 200$. 6061-T6 cuts like butter. if it's thick WD-40 keeps the teeth from loading up. cuts ranged from .060 to .125 in thickness.

Hey Greg, I do a lot of aluminum sq tube welding and fab, all my welds on the butt fonts get ground down [furniture] so I bevel the edge 15 degrees on both sides to get a 30 degree included angle....this gives me 100% + penetration with out a lot of heat.....TIG......I use a simple router and 15 degree cutter and clamp a straight edge to the base plate [I made a 10x12 of aluminum] and move straight edge in or out to change depth of bevel....I usually leave no Land.....there is no imbedded grit [aluminum oxide] and the bevel is straight , even and smooth.....and only takes about 10 seconds or less.....here is a 1 minute video of its use.....you do not see the cutter, but I am sure you and your viewers will understand.... I hope you can watch.....and I do not have to use my Cubitron sanding discs....ha..... Cheers, Paul in Orlando, FL kzitem.info/news/bejne/0KChs31vkGZ7ZoY p.s. I just clamp the 10x12 plate to a table and away I go.....you need no lubricant either.... and there are many profile bits you can use......as easy as cutting wood too......but do not try stainless or carbon steel.....

The angle might be off because the left vertical tube leaned inwards a slight bit when you took off the clamp after you welded the right tube around 8:32 - not sure how the left could move, but if you skip between before and after removing the clamps that section you'll see it more more clearly than watching the normal timelapse. I think the clamped crossmember pulled the left tube down a bit. Your set screw on the angle saw might be innocent...in this case at least, haha.

7:27 That looks precarious. If you put a sheed of ply or particle board in there while working, the rear window is safe. - At least as long as the ply does not catch fire. But hey, that would be quite literally "on brand"...
