I think you’re right. It was probably a rushed job putting the transmission in and something was left loose. Good looking Freestar. Haven’t seen one that nice in a long time. Glad to see ya back, Jay!!!

I agree that it might be a backed out torque converter bolt; because rod knock tends to be MUCH louder and deeper sounding. and the noise was loudest at 2:04 with your camera pointed at the back of the engine.

I heard this noise on Roadkill's LeMons episode with the Ratsun when they discovered the bolts were not only lose but almost falling out of the converter lol.

Yup, at first I thought definitely sounds like a rod knock, but when he reved it up, the sound didn't change. Rod knocks usually get louder or quieter when engine speed quickly increases or decreases.

Water pump bearings or torque converter/mounts. It’s transmission related for sure. That’s a diamond in the rough, FIX IT 👍🏼 I’ve had several of those as fleet vans, all went over 350,000 miles - with plenty of maintenance of course. Good unit!

Jay, I had a 2000 Ford Windstar. Mine did the same thing, except it also lost power and would not idle once it got good and warmed up. I had my trusted mechanic check it out and he said there was no compression on the #2 cylinder. He thought it was something like a broken connecting rod. If you have plenty of power, chances are it's a torque converter bolt loose. Definitely way too nice of a van not to at least check out and fix! Mine was pretty much garbage, but I have an elderly parent with a walker, so the van was very convenient for that purpose. Now we just use my truck, but I miss having that van.

Please Jay, I implore you to diagnose. Again, I've got the same noise out of my Freestar, too. You may be interested to know that since replacing my transmission fluid and filter last year, it qas running great. I've depended on my Freestar for work (I'm a no-spray gardener/landscaper), and as a home (pulled out the seats, and set up a living situation). I've taken my Freestar to several mechanics to no avail. I'm broke, and hiding out alone. I've had to apply for food stamps. My bicycle can only take me so far. PLEASE HELP! Your diagnosis is indispensable and LIFE GRANTING! Thank you very, very much for your diagnosis 🙂

.I dont know if you watched but remember when the rotsun from roadkill started to knock really bad,and it ended up begin the flywheel that got loose.that said I dont think its the engine..something went wrong when they installed the new trasmission

What you said or cracked flex plate. /dead on steady sound an it does it repeatedly. Up or down and no break in sound. Lift hood, pull starter and rotate the motor. Did they stack the washers on one bolt and the head is touching something. Pull starter with engine running and the sound will come out of that hole like a microphone. Might get lucky and tighten bolt right through the starter hole. You called it right. Wind it up tight and break it off and destroy everything it comes in contact with/LOL

If it's a rod knock it should get much louder when you revved it up. It's something else and i agree with you Jay as it's sounds logical. Love too see a clean van/car like this. 😊👍

Sounds like a bearing on its way out. 220k that sounds about right, but it's worth a motor swap under $1000 it's clean as hell

It's too rhythmic for it to be a bottom end bearing. Rod knock has a very distinct sound to it and is often not rhythmic and fairly erratic unless it's so bad it's about to come apart. By that point I'll be much louder than this. If it's anything with the motor, it's valvetrain noise. I'm still betting on that torque converter bolt though.

@@icepop54367 In theory it's an easy fix, but in practice... You have to take the transmission off, which can be a pain in the ass for some vehicles. I'm not familiar with this car, so I don't know how hard it is remove the transmission.

They might have just messed something up like not tightening a bolt when replacing the trany because when the engine is driving it is louder and vibrates more then a idling engine so one of the bolts is just hitting something in the engine bay

Before hearing that the transmission was replaced, it would sound to me that maybe the valves were a little out of adjustment or perhaps the oil pump is slow to lubricate the heads assuming the noise gets quieter after some time running. Mine and my fiancees ‘97 t & c (with the 3.8l v6) has 213k miles and it makes that little tick noise, but its performance is unaffected and gets quieter after some time.

WOW...would have never thought that, but a very GOOD point. I first thought something on the top end, but when you got underneath, it does sound like on the bottom end. I agree....I don't think it's a rod.

I think you are correct with the torque converter bolt, because it still makes the noise when it is cranking over and rod knock won't make a noise when it cranks

I'm with you and others here; torque converter bolts or flex plate. My brother had a 99 Windstar with the head gasket eating 3.8. He had the engine pulled and had a new timing chain and head gaskets done. Shortly after, and with only a week on a new set of Michelins, the transmission failed. He had the transmission replaced (Jasper unit), and not long after that, it ran like crap with misfire codes and definite rod knock. He finally let it go RIP.

It's had a new transmission, and therefore probably a new torque converter, recently. It may have had a new flex plate at the same time as 220,000 miles is plenty enough for the original to have got tired, so torque converter or flex plate bolt or bolts loose has to be the most logical conclusion, especially with the noise being a lot louder underneath the vehicle behind the front wheel than in the engine bay. Having said that, I have heard a very similar noise on an old Ford Essex 3.0 V6, which turned out to be a bent rocker arm. That just doesn't fit here, though, as it would be louder under the bonnet/hood than underneath... It looks like the last owner got fed up and gave up at exactly the wrong time, having just spent very good money on it and with it still being a very clean and tidy old van...

I had a 04 freestar a couple of years ago. Had it for about 2 months and it started making this exact sound. Only had about 120000 miles on it. My mechanic said I would be better to just replace the engine rather than spend the the time to diagnose it. He would probably have had to pulled engine anyways to fix it. He suspected cam bearing. I will be waiting to see what you find. We'll see if I made the right call on my van.

Check the starter it may be stuck when transmission was swaped or check the water pump or the alternator or the pully any thing that is rotating while idle

It's a shame, that's a pretty nice, clean 2006 Windstar. It might be a loose motor mount or if the Ac doesnt work it could be the compressor, my 2010 Fusion 3.5 Sport is knocking just like this also no indicator lights on dash or pulley and waterpump

Saw something similar on an old K car. Turned out to be an inspection plate rubbing flywheel. Didn't those 4.2's crack intake manifolds? Never liked them, but that van is in nice condition.

Different 4.2 this is dirived from the 3.8 Essex v6 from the mustang the one you are referring to is the 4.2 that came in the f150 totally different engine but yeah the f150 engine did have that issue

These 4.2L and the previous generation 3.8’s in the windstar were widely known for coolant system failure, and the cylinder heads are made of aluminum. When they get to hot they buckle and cause knocking and eventually a misfire

I think it ethier a loose torque converter bolt or who ever install it didnt tighten the bolts right like you said they could also but highly unlikely didnt put all the bolts in the converter and it could be off balanced. And making that noise but thats my guess

Before you even started her up, i was thinking flex plate cracked or maybe something on the TC loose. Makes sense it'd be related as the trans was just done & it's often mistaken for a knock. I'd say you've got an easy fixer-upper on your hands there.

For 220k+ thats in excellent shape. Check to see if you’re diagnosis is correct, buff + polish the lights and a quick detail and it will sell for a decent price.

If this was a Ford Cologne or a Ford Essex variant I would have said straight off fibre crown wheel between the two banks stripped teeth or cracked crown gear but dunno if the US big v6's use the same sort of "big wheel" that regulate the banks cam timing. Ford did in later years replace the crappy fibre wheel with a proper hardened steel wheel as the fibre thing in cold weather was a terror for literally freezing then exploding into little bits due to the cold. The other thing could be a knackered oil pump drive, they make crunchy sounds not unlike this when the gear drive looses a few teeth, have had Fords which sounded like a bag of spanners in a washing machine down to the oil pump drive or the distributor drive going turtle lol

I can't remember if this model AX4n/4F50N has a converter dust shield on it. I know the '03 Windstar had one. Either way, one could probably check converter bolts for proper torque through starter opening. Sure sounds like a bolt and or stud tip hitting the shield or flex plate. Worth repairing, we cherish rust free vehicles up here in the "rust belt."

Ford had the Windstar van before renaming it the Freestar. This van looks to be in good condition. Notice the screen is blank on the dash.

Torque convertor nuts are loose. Ford uses studs on their torque convertors so it will still drive if the nuts come off. Might have to replace the flex plate cause the holes would be oblonged

if it's a 4.2, it could be a cracked manifold or loose exhaust fitting, but i'd check the torque converter bolts and flex plate as well. The real problem with these deathstars, is the rear axles cracking, and the wheel wells are known to rot out and or crack around the body seams. That is one clean van though

Torque converter or flex plate. Transmission shop probably didn’t torque bolts to spec. OR it’s a transverse engine so it could be a pulley. I’ve had multiple pulleys go bad and make that sound.

Definitely does not sound like a rod knock, it doesn't change pitch at all. I have heard a lot of rod knocks and they almost always change pitch under load. I agree with you, loose torque converter bolt would make sense.

Bizarre Furhead's 1998 Jeep Wrangler (uxwbill's brother) had a loose torque bolt on the transmission as well. Are mechanics not taught to use something to keep the bolts on and stay on and not come loose?

My 06 freestar is making the identical sound ... came out of nowhere without warning, too. Had 3 mechanics hear it and was told it's junk (worn rod bearings, etc), but I refuse to give it up, especially since I can get only $150 for it. Please, have you been able to diagnose it? I had a 1998 Ford Windstar for 21 years until I decided to finally scrap it, rockers rusting off and on the 3rd transmission and shocks and ended up as a big money pit, but it died as a running and driving car with a huge exhaust leak and blown head gasket and ice cold ac to the end. got more money scrapping than I would have selling

You'd expect a check engine light or some code in the ECU if the engine was packing up. But this doesn't have that. If it was a torque converter bolt issue, wouldn't you experience some performance issues with the trans i.e slipping or poor gear changing?
