In this video I’ll be making a Corian zero clearance throat plate insert for the Dewalt DW745 Table saw.
I started by cutting the Corian pieces to width, and then shaping the ends to get a perfect fit. I kept the first one as a template, this way I can use a flush trim bit to shape the others. This will speed up making more inserts in the future. After shaping I drilled a large hole to help remove the insert, and 4 smaller holes which I tapped with an M4 thread for the the adjustment screws. These are recessed by way of a forstner drill bit to keep the screw heads below the surface of the saw.
Corian is the perfect material for this as it’s strong, smooth and dimensionally stable. It is used often to make high end kitchen countertops and other pieces of furniture. It's a very versatile material, and it's always worth keeping some scraps around the workshop for making zero clearance inserts, miter slot runners, and other jigs. Corian and other solid surfaces (there are many) will cut fine with normal wood working tools, just make sure they are sharp, and go slow!
