I'm actually surprised how many different things you found after a methodical analysis. Just goes to show - on these super complicated builds its super easy to forget something you would normally consider silly - like not connecting a breaker to it's power source!

Absolutely. And it's so often the 'simpler' or 'easier' elements that can get overlooked in favour of the really complex or difficult stuff. When troubleshooting electrics, it does often come down to a detailed check of 'is it plugged in correctly?'

as an electrician apprentice, ive seen a few electricians use a pipe cutter (one that clamps down and you spin a cutting wheel around by hand) to strip heavier gauge cable. it was only like 2 or 3, but its quite ingenious

I design EV’s for a living and I see so many issues with how this truck is being built. I would not feel safe working on or driving this. For instance that wire that is being used for high voltage is probably not rated for 400V. That being said I appreciate the dedication to this project. I hope everyone working on this stays safe. 🤞🏼

I would guess the HV wire to the DC-DC converter is THHN wire which is rated for 600 volts. I could easily be wrong.

Any nominal power supply wire is most commonly rated for 600v Unless they used something I’m not even aware of??? For industrial/commercial/residential applications we use THHN 600v 90° petro water resistant rated wire. For personal projects and non building related I like to use high temp silicone tin plated copper high strand count. It has reduced skin effect although not effected by DC current. It is very flexible but the insulation is highly susceptible to damage. Mitigating damage to the insulation is simple. Allow excess around bends and use try wraps and cable management. For futher protection in vibrating, moving, or harsh conditions wrap with rayon insulation and then jacket with corrugated plastic loom or stainless interlocking metallic flex.

Additionally consider parallel conductors. The additional termination surface area will reduce resistance The increased conductor spacing will allow for heat dissipation The separated conductors allow for increased elasticity of the bundle and make a flatter profile if needed. Conductors with high strand counts are better in every respect. For high frequency ac applications holo core or laminated thin foil conductors reduce unwanted inductance.

I got introduced to your channel via Zack (the installation and this current fault finding situ). Yes, I got the joke (L&R lol), and yes, I laughed at the Zack based comments too. You have a sense of humour I find enjoyable in a sense of another classic film - Robocop (1987) AAAAAAAIIIIIIHHHLIKE IT! Hahaha. It's always a love/hate relationship when you find "high impedance air gaps" while troubleshooting: The hope that you've found the issue and it's a quick fix - plug it in; The pit in your stomach from past experience that it could be coincidence and just cause' it's plugged in now, doesn't mean the issue is fixed. Hi! Those resettable 12V fuses like the one in the low voltage box, don’t always trip at the amperage they says they’re rated for. Might wanna check that. 😉

The bit that came out of the heat gun is part of the element. The first fin or two seem to always break during transport (literally every one I've gotten at least has a crack there). Not a big deal usually. Just a piece of ceramic that holds the element up and away from the other bits.

Reminds me of when I was rewiring my first vehicle, replacing the worn out wiring harness. I have since totally rewired 4 vehicles and partial rewired 2 others. The last one was totally botched. You turn on the left turn signal and the brake light would flash.

You know sitting at my computer in my roll around chair (as most commenters tend to be) I will preface this by saying I was a composite mechanic/CMO for several shortline rail roads and as such did a fair amount of wiring on locomotives LV and HV and I have to say whom ever wired the Hummer really should find a job flipping burgers. You know it is a Hummer and is going to see off road use so lets leave wiring hanging, exposed, not routed correctly, not fastened to any thing and lets not forget we should not connect them to their landing terminals and while we are in here lets damage some of the connectors for most of the components.... We built one LiON powered locomotive that was a hybrid, had a power plant and a battery system that either augmented the power plant or could power the locomotive independently, it had about 10 ECMs and one Master ECM so I had my fill of can bus diagnostics and electrical on that one. You got a pig and worked your way through the issues systematically and professionally... Thank you for the time it takes to conceptualize, script, video, edit and UL these and figuring out the bricked charger... :) Thanks man!

I see some big issues. Use proper wire for the HV. Not only the wire conduit orange! Also put a 10A or 20A 1kV DC!! rated fuse in the HV juction box, before you leave out with the wire. Also the wore has to be shielded, as those DC-DC are quite noisy, and you will have conducted emmision on the wires and may not pick up radio channels:). Just use the proper automotive wire for the HV, as one short here, will result in fire, that big traction fuse may not even cut it out, your wire will...

done on purpose, that was not final build, need to makew sure everything is wired properly, and having a fully connected wire harness wouldn't be practical if they needed to undo all of it to find the faulty ones.

For those high voltage wires going to the dc converter, it really needs some sort of protection in front of it, and preferably an armored cable with shielding around it, and a system capable of performing a "sanity check" before engaging a separate contactor to turn it on that checks the integrity of the grounding and cables, same goes for the main contractor. For example, a Toyota Prius will isolate the wires, and check continuity on every start to verify there aren't any faults that could cause someone to get electrocuted. After everything is tested some safety circuitry should really be considered with those high voltage wires. The thin gauge on those wires going from the contactor may not be enough to blow a main fuse should they wear through and short circuit.

This seems like a classic example of when you've spent so much time building and wiring things up that you can't see what's in front of you but rather what you intended to build. Fresh eyes with no preconceptions about what has been done or tested is invaluable. You can't make any assumption about the wiring. Start from the beginning and trace every connection, make sure the polarity is correct for everything, and of course check every plug for bent pins when you're checking the pinout is correct...

You should make sure to add shielding to any high voltage cables or connections. Not just orange marking

Otherwise you are just introducing EMC/EMI antennas all over the car. (If the cables are not internal in a faraday cage with no internal EMI/EMC noise)
