I rebuilt ac systems before when I worked on vehicles. If I pull the HVAC housing I replace the evap core & dryer. It is not easy to reach the door actuator in the back so replace it while it is out. It you have a vacuum system then replace it. If you can get the whole upper assembly for hot & cold that goes to vents. Then get it online or @ a local dealership or @ dealership warehouse is cheaper. Now let's say you can't get the parts. Then go to the hardware store and get heavy-duty foam 1/8 or so thick and make new seals for the doors. The dealership shop told me is what they do half the time. Sometimes the plastic housing gets distorted and needs replaced. Plastic is know to do that. The resistor can be changed in the vehicle but is tough if you got large hands. If the housing is out change it now if you can afford to. Test blower motor by using two jumper wires. If good don't change it. Get foam @ the hardware store if not able to buy @ dealership. The weak foam at dealership is thinner then @ hardware store. You find the foam in the door & window area or HVAC area. Clean out the cowl area by removing any leaves or anything. With the housing out you removing the seam sealer with wire wheel then threw freash air inlet punch the metal door off. It's glued on. Then put metal window screen around the opening. Use seamsealer around the inlet housing to stop water leaking. Use screen material to keep gunk getting into cowl area will prevent any damage to evap core. Since GMT400s doesn't have a cabin filter. This the next best thing we can do to it.

I bought this to do with my swap. Hopefully, I will get similar results.

Awesome explanation, thanks. Where do you get the seals for the diverter flaps? Thanks! Todd

Great video Would love to send mine to you but I am in Australia. Any chance you could put a link for where you can get these parts from?
