Hey Mate I used a 63mm hole saw. The washer dimensions are 63mm OD. 35mm ID and thickness 3mm.

I used 100mm by 50mm RHS fitted nicely. Simple and looks way better than factory.

On the chassis welds a strengthening trick is to grind a bevel on both surfaces so there is more space for the weld to fill into a V groove.

One thing, being a welder by trade. When you cut anything out to weld a new piece in, round the corners rather than square corners, this eliminates stress on the corners.

Mate, good work/videos. Did you have to reapir the front of your chassis (where the bumper attaches)? Im doing a full ground up resto myself on my WB tonner and I noticed the front of the chassis needs fixing, Im just wondering if you have a video or not on the repair process. Cheers Joe

Hey Mate sorry for the late response. The rectangle hollow section I used is 100mm x 50mm with 2.5mm wall.

Unless you wanted it to look original replacing the steel in the tray mounts was a waste of time. Simply cutting out the rust and leaving a neat hole was all that was required as long as the steel that was left was still thick enough to bolt to, a big round hole between the bolts wouldn’t weaken the structure and would prevent future rust.

Hey Mate thanks. I wanted it to be original and it was not really a lot of work to cut out and weld washers in.
