Heating up the screw with the tip of a soldering iron works pretty well, also. The heat is directed, and doesn't effect the surrounding area.

Using latex gloves to "fill" the rounded out bolt. It works if the bolt is not rounded out too much.

On the domed head screws, I had success with cutting a grove for a flat head screwdriver with a saw.

I encountered a rounded button allen bolt a few years ago. I cant use any pliers because its a button style. I cant use any larger sized allen key as the hole is shallow. The only option is to use a saw to make a groove so that a flat nose screwdriver can twist the bolt off. Kinda hard as the bolt is bolted on a left brake lever. I think it was a dia compe gold finger brake lever.

Sometimes a similar size imperial allen key can fit into a rounded out metric bolt head. Got me out of a sticky situation in the past

@@arnoldhau1 you need a kit as you never know which one will fit. They will be at auto parts stores as old cars often use imperial fasteners.

Funny you mention this. Being in North America, both imperial and metric sets can be found everywhere. Some people have come to me to extract allen bolts that had been clearly rounded out by a slightly smaller imperial allen wrench. In short, while your trick is great, make sure you are very careful if you have both wrench sets in your toolbox, but yeah, pretty good hack! 👌

The best solution is prevention. Use only sharp edges Allen keys. A rounded Allen key can be dressed past the worn rounded end. The ball end Allen keys should mainly be used for running in the bolt with a standard one for final tightening.

This video totally saved my ass. I spent 2 days and 130$ in screw removal tools trying to get my front wheel crimp bolt out, and right before i gave up i tried the torx bit trick and it worked like a charm. Thank you :))

If you suspect the fastener is corroded into the thread it's threaded into (which led to the rounded-out screw head), soak with WD40 or similar overnight. Tap the tool bit with a hammer to 'break' the corrosion bond before you try again. Or use dentist's freeze spray to shrink the fastener, or a heat gun to heat the component before freezing the fastener. Use good hex keys and hex key bits, and grind back to a true hexagon (slowly, without overheating) those that are getting rounded off. Wera Hex-Plus Allen key bits are better able to use rounded-out hex flats to grab the screw just enough to turn it.

If corrosion is an issue, heat and penetrant can work wonders. Of course, depends on frame material. Inductive heaters also are good

This is why it's (very) important to use high-quality hex wrenches. Those that are hard-wearing and have tight tolerances. Since hex wrenches aren't bike-specific tools, feel free to go for industrial-grade ones.

I once rounded out my seat post clamp screw. Stupidly, I just used normal plyers which didn't grip great. It slipped off and I ended up scratching the seat post and the frame. Good thing the bike was alliuminium.

Vampliers screw extractor pliers could be useful. If you want to save some money, they're just rebranded "engineer" brand pliers. They're pretty good. Made in Japan so the quality is top-notch.

Bleed port on top of a shimano 105 R7000 hydraulic shifter got stripped using 2mm allen hex. I ended up filling a flat edge opposite apart ended up using a small adjustable wrench. Still there until I upgrade to Ultegra.

It's a 2.5 mm hex for the ST-R7020, 2 mm is for Ultegra R8020 and higher. You've been using the wrong hex size all this while?

The only method that's consistently worked for me is applying penetrating oil, waiting a bit, then drilling them out with a left-handed drill bit set, along with bolt extractor bits. Then I chase the bore threads with a tap of the right size and thread pitch to restore the threads for use with a new bolt. Works every time. This is especially the case when the bolt head is recessed or flat and there's nothing to clamp vice-grip pliers around.

If a bolt is just seized, and not rounded off (yet) sometimes tightening it just a bit can actually loosen it enough to undo. Might not be the best idea on a carbon component, however.

Reverse thread remover is the only thing that works for me, usually the top cap bolt. I never need to drill a hole beforehand, as the bolt has been rounded out. Comes out so easily once its "bitten in"

I bought a used bike with 1st gen Di2. I wanted to swap the mount to the extended one and was surprised to realise that with Di2v1 the cable was attached to the battery holder permanently and the previous owner had rounded out the bolts that attach to the mounting plate. Di2v2 has a plugin cable. Will be upgrading to Di2 v2 once i’ve had a bit more mileage out of this one. None of these tips would work because the bolts are too small and they are in a plastic housing so overall it is quite brittle. I cursed Shimano for a while after because the extended mounting plate cost £100.00.

Left handed drill bits! The bit will often grab the fastener hard enough to unscrew it; if not, you have the hole drilled for an extractor.

Putting a rubber band over the top of the bolt then putting the Allen key into the head will often give enough grip to get it out.

What approach would you recommend for removing a tiny grub bolt on Bontrager dropper seat post? The head is rounded so can't remove and therefore can't remove to service/clean the post. It's sticking on the upward return. Such a tiny part failing has rendered the seat post useless

Had a nightmare scenario with a seized, then rounded out, sram bleed cap screw. After trying various tricks I thought I’d have to bin the shifter. Dremel and a flat head screw driver came to the rescue.

Penetrating oil works well and should be the first thing to try on a seized fastener. I have a handheld impact driver that is also good but not sure I would use it on my bike. 🤣

When relatively small bolts are seized due to galvanic corrosion (steel bolt in aluminium hole), applying big force is usually going to break off the bolt head from the shaft. Tell me how I now :( Next time, I am going to use an impact driver. You don't need more force in such situations, you'll need impact.

i like so many others before me have a problem with my Ultegra R8070 rear brake caliper bolt seizing and the flat headed screw has decided it is made of swiss roll and crumbled at the sight of a screwdriver. I cant use most of the usual methods for realeasing as it is flat head bolt, you cannot get a hacksaw in the area between the pads and i cannot tap in a hex or torx to move. It would appear my only option is to dremel the edge and hope it comes out with either flat or cross head driver. Has anyone any further suggestions ?

How about a cracked pedal bolt that has bitten into the crank threads? Not that i cranked the bolt too hard till it cracked or anything, just curious.

I'd just drill a hole through the pedal spindle and use a long steel rod to crack it loose. Since part of the spindle has already cracked, I wouldn't use it again. One of my customers has this problem (still on his bike), but he plans to switch pedals and cranksets (powermeter upgrade) in the future. Disclaimer: I wasn't the last person to install his pedals.

@@Heltsin It still holds up. I've tried cracking it loose in the past, to no avail. My first 8 mm hex bit socket was slightly mangled, so I stopped. I do not mess around with bicycle safety. One of my customers' bikes had a crack in the steerer tube (due to inconsistent steerer tube thickness throughout its circumference, a giveaway of bad manufacturing quality) when I took the front end apart to see what caused his front derailleur's shift cable to be dead stuck. The moment I saw it, I sent a picture to him and urged him to not ride it at all. There's a backstory to this, mistake of his if I may. Initially, he wanted to buy a Specialized Allez (aluminium) from me, but unbeknownst to me, he bought an EMC Equip R1.2 (carbon) for about the same price of the Allez he wanted to buy from me back then. Ever since then, the bike had problems no good road bike should have. Stripped left crankarm thread for the pedal (mechanic error, probably didn't know the left pedal is left-hand threaded, later fixed with a helicoil insert, but not by me), rough shift cable performance (poor internal routing design, actuating the front derailleur is a real chore) and that cracked steerer tube. I reckoned had he bought an Allez from me, none of those problems would've happened. Even he regretted not buying the Allez instead. All because of his, greed if I may say so, for possession of a carbon bike.

You need a very accurate freehand drilling technique, a sharp drill bit with a proper point AND A DECENT DRILL ALEX. And a Recoil kit if it all goes horribly wrong . . .

@@Paul58069 there's seized, and bonded. Oxide crystals that haven't completely bonded across the thread gap can be lubricated so that they slide over the other oxide and metal, which might be just enough.

soak the joint with WD40, leave overnight, and use an Allen Key socket ( 1/2" ) on an impact driver. Your pedals are cheaper than your cranks. REMEMBER TO GREASE YOUR PEDAL THREADS EVERY TIME.
