***** It would fail. Aluminum isn't strong enough. Though I think you could create an all-aluminum engine, aluminum simply isn't resilient enough to stress or temperature. Also an aluminum frame would be weak. There's a reason cars aren't made in all aluminum.

technically you could glue the styrofoam layers by melting them with really diluted acetone, but i really have no idea if this would even work, it's the first thing that popped into mind. Can someone confirm?

Davide Dopesick It'd be very difficult to do as even a tiny amount of acetone will destroy a huge volume of foam, and as the acetone flashes off it will set as a very high density compared to the surrounding material. On the other hand common PVA glue, hot glue and 2 part bonding resins will all work fine, so your local hardware store (or even supermarket) certainly has some good options to join your foam.

Well, I'm a blacksmith in hobby, just never played with aluminum or casting. I figure using my forge and casting ingots in heated cast iron bread pans I have would be smarter. I never agreed with his use of non-stick cookwear.

Better to just get something more solid aluminum than those soda cans. They are so thin that they tend to burn in the foundry rather than melt. Random aluminum chunks from the scrap yard cost next to nothing, use those :)

I work in a steel foundry and we use this technique on certain castings. We have a 20 ton casting that uses a foam insert to create the mold. You pour the steel in and voila, 20 tons in the shape of Styrofoam

Ha. I guess. I don't think the kind of aluminium being used is strong enough to be effectively used for a lower frame, and you definitely can't use aluminium for the slide. You would be better off using a strong steel. This technically isn't illegal either. You can make and manufacture your own gun without a serial number in your backyard if you want. America yay!

Wandelgart King Maybe. I don't know what level of hardness you need to make a proper gun frame. You wouldn't want to be doing any casting anyways. You would likely want to mill it out. Plus, you'll still need some steel parts. The lower frame is what is considered to be the gun anyways and it isn't illegal for you to make your own gun either.

Sure. Forge it on your free anvil, in your free forge, and you're going to get a great hollow grind with those 30 dollar stones. Yes, you could get a sharp piece of metal that looks like a dagger, but I'm talking about a decent knife that an artisan would craft.

Because people can mistake it for a real gun. Robberies have been committed with fake guns and people have been shot by police because it looked like they were carrying a firearm. It's only legal with a bright orange cap on the muzzle

Lost Wax technique with styrofoam :) Wax is more expensive I suppose, but it's less toxic.

According to wikipedia: "If polystyrene is properly incinerated at high temperatures (up to 1000 °C) and with plenty of air (14 m3/kg), the chemicals generated are water, carbon dioxide, and possibly small amounts of residual halogen-compounds from flame-retardants." Black smoke is just carbon due to incomplete combustion, burning coal is way more polluting, actually

Actually this is called lost foam casting and is a new (about 100 year old) method of casting (first implemented on a wide scale by henry ford to make engine blocks and pistons ) and it is different than lost wax casting . in lost wax casting , a wax model is made , put in plaster or any setting mixture (that can bear heat) , the mould is backed upside down and the wax escapes , making a mould with an empty space the exact size and shape of the wax model , then metal is poured in. In lost wax casting , a model is made from foam, buried in a sand mould , and the metal is poured while the foam is inside , burning the foam and replacing it , creating am exact replica of the foam model. There are a few differences.

+MrPsychopathicManiac hui It can be done, but if it's the first thing you've made using this method then there's lots of room for error. My first styrofoam casting didn't go well, and I made some mistakes and learned from them. So before you try making your diorama this way, I suggest that you try making some other objects this way to get some experience with it.

I'm not 100% sure, this guy should have at least had links for aluminum casting safety, I strongly recommend googling safety before you try this, I'm just gonna but a $30 melter and probably spend more on safety gear

It needs to be polystyrene, not polyurethane. Styrene is the softer stuff that breaks into little beads (very squeaky when put under stress) that is often used as packing material (the random corner blocks in furniture boxes). Urethane is the harder, crunchier stuff that looks like packed blocks of snow that crumbles into "flakes". That stuff cuts horribly and does not melt well at all. The stuff in amazon boxes is likely styrene, and should work just fine. If you don't have a styroslicer, or you're working on something smaller, careful use of a hobby knife should cut through styrene without too much struggle (just watch your hands). I'm speaking from experience on this stuff after lighting a plastic bucket on fire (read: melted it and spilled molten aluminum in my yard) because I didn't do a couple of steps correctly and used the wrong material.

Polyurethane is a lacquer not a plastic. Packing "peanuts" are eithe polypropolene or polystyrene. Polystyrene is the one to use. Polypropolene is the stuff plastic bottles are made of

Yeah, that would literally be magic since it's completely impossible. Aluminum is an element and styrofoam is polystyrene, a resin. Basically plastic. Actually making aluminum from styrofoam would kinda be like making gold, something scientists have been trying to do for years...
