In my opinion one of the best ways to prevent the plugs from breaking off is to try to back the them out 1/8" or so then fill around the plug up to the porcelain with PB Blaster and let set overnight. Then try to remove the plugs. What primarily happens is carbon builds up on the electrode area and will not allow the plug to be removed. By loosening the plug just enough to break the seal of the washer you allow the PB Blaster to seep down and soften the carbon buildup.

lenchast I had looked at doing this but don't the plugs pull out easier when the engine is warm? I didn't want to re fit the coil packs, ECU and battery again to warm it up, just to remove them again?

I haven't had the need for such a tool with my 2004 F-150. If you take your time and use any lubricating product, you will not have any problems. Those plugs are good up to 100,000 miles. I only had to changed them once in 14 years. I'll stick to Ford since I haven't had to spend much on any repairs, and I'm not a mechanic.

I work out of my own Garage at home and have done over 100 spark plugs on these motors and have Never had any problems with getting them out.

I asked my NAPA store to order it and they had it the same day. Tell them to oder part number SER 4663. This is the same one Snappy offers at alot less expensive. NAPA also has the Lisle version (77-4021) which has a pusher to push the broken porcelean into the spark plug tip.

I have this and had to make a punch to drive the porcelain and electrode down through the shell in combo with a small modified hammer, and it was on the #4 plug. Took a long time and the extraction took a few tries. I advise getting the one with pusher as they mostly break off leaving porcelain inside. It's been four years and I just got the P0303 code so I am going to have to change the plugs again. I bought the 1 peace plugs and put the never seez on them so I am hoping I do not need this tool.

I used the NAPA extraction tool and it worked like it said. PEPBOYS charges $100 per hour until the broken plug comes out plus the tune up. Standard tune up is $258 so if you break a plug you now have a $600-$1000 tune up. I am glad I saved.

Worked Great picked it up at NAPA For $80 works as described highly recommend it! if you own a Ford F150 2004 5.4 3V for this damn broken spark plugs!

Had a 5.4 ran into this problem thought there should have been a recall. We drove fords for 32 years well after three 5.4 spark plug problems we all drive G.M.C. Ford lost out on $127,000.00 in sales.

Regular maintenance on a 5.4 will prevent 90% of the problems every one has. Mine is an 05 and its almost to 230K. Original timing chains were replaced about 2 months ago, only because a cam sensor broke and it rattled, and the oil pan was removed for visual inspection and to clean off pickup tube.. It still ran good before all that.. this is my first ford daily driver and its one of the best trucks I've ever had. ....

Great tool, but challenge is breaking up the porcelain enough to have enough room to thread the tap before we can use this Napa tool. To break up the porcelain, we used a drill bit and hammered the drill bit onto the porcelain to break up the porcelain, then using vaccum suction tool (which we taped small enough rubber hose to the end of the suction tool in order to insert into the cylinder) and vaccumed up all the broken pieces from the chamber. We repeated above steps as much as needed to...

You can make it much easier to remove a broken plug by running the engine on the remaining cylinders up to normal operating temperature. This will heat up and expand the cylinder head while the cool air going back and forth through the broken plug will keep it cooler so it doesn't expand. This will loosen the threads and then you just use an extraction tool to get it out. You will need to connect the plug wire that normally goes to the broken plug to another spark plug that is grounded to the engine block so as to fire the opposite cylinder on the coil pack. You will also get a check engine light and a misfire code, but these can easily be reset afterwards.

@kevykev38 Another possibility is that there is enough contamination (debris and water) that it's simply covered in crap that blocks your sockets access. You can use compressed air and a long screw driver to break up the dirt clod that's blocking access.

Notice the demonstrator is using a "Table Top cut a way" let's see him do that in the engine bay with all that inaccessible mechanical Schitt in the way ! No wonder every one's buying Toyotas,Hyundais, & Mazdas. besides who really wants to buy a gass guzzling pickup that gets 8 M.P.G. now that gas prices will probably hit back to the $4.00 + per gallon range

@kevykev38 Use a 12 point deep socket that will barley fit over the top of the corroded part use a hammer and extension to drive it onto the spark plug then try to turn it..Try metric or standard to find the one that will work

My opinion in this case, Ford should use a spark plug type with a design different from the current in RD is causing many difficulties the extraction of broken spark plugs

@vanbronz29 did you get it out? on that year, I believe they get stuck, but don't break off in head like newer models are doing? so your prob is the spark plug won't bite the hex part of the plug right? debree in the hole builds up sometimes, preventing socket from getting a good bite on plug, blow out that hole with compressed air, to force out debree, then spray with PB blaster oil, let that soak in there, get your socket and extension, try again, and light tap it on it, maybe it will get it

That tool stripped the threads in the head by "yanking" it straight out!!..Now I have to drill and tap inside a small deep hole(STRAIGHT!--Aluminum particles in cyl. etc.), then put a heli-coil in, (which itself will 1-blow out,or 2-come out next tune-up or 3-last long enough to trade-in)...No!---Sea-Foam flooding the engine,and a long wait to dissolve the Carbon is what I hear that works.Else leave it in until you HAVE to change it.I hear "Champion" plugs have one piece shells and no problem.

@vanbronz29 Unfortunately there is no quick easy fix for OUR engines. The only fix and what I did was remove the cylinder head and remove the plug that way. While I was in there I replaced gaskets and seals and also put in new cams, sprockets and chains. The engine purrs now. Sucked but I had to do it. No one had an answer for me.

Yup as much as think my 150 feels and drives nicer than Silverados, I am now one of the mugs left with a spark plug end stuck in my engine. I don't know how it's possible for such a big car maker to make such an idiotic design? Don't think I'll ever buy a Ford again. On a side note looks like I'm going to Napa tomorrow for an extraction tool.

so you think if you pony up the big bucks and have ford change the plugs, like the first plug change at 100,000 miles and it breaks on them, do they charge you extra or repair the broken ones as part of the service im only at 47000 on a 9 year old truck anyways so it would be forever until I need new plugs but I was just wondering

I have a problem with my 1997 Ford F150 4.6L v8 Triton. My Number 7 sparkplug is there but the hex part to remove it is gone. Corroded? Not sure but there is nothing for the socket to grip to .I used a probe camera to view it and I am exactly right in saying the hex part of the plug is gone. I know I can take it apart and fix this but is there another way?

The most stupid spark plug design I have ever come across and I have been working on cars for 20 years and own a repair business. I won't touch them unless the vehicle has sat atleast 24 hours with penetrating oil in each hole. Then I suck out as much as I can and slowly work them out. Never broken one using this method. I would rather making it sit 2 days than spend my day trying to fight with the porcelain , as mentioned below, in a hole I can't see in.

wow, it takes them 4 hours?? Pepboys is a parts store, NOT a credible shop with journeyman level techs. They employ kids outta high school, or those not capable of the flat-rate pay system. I bet they would just sublet the labor anyway. I wouldnt let them change my oil if I was 3000 miles PAST the interval and driving cross-country. I would buy a wrench and a drain pan before letting them even think of touching my truck.
