Thanks for the detailed explanation. I am the process of building a roof rack myself and this gave me more food for thought. One thing though that I think is important. I would have added rubber grommets between the cables and the holes in the van. The sharp metal edge on the van roof helped by the vibrations can end up cutting the cables causing a short circuit. Nothing too extreme will happen given the voltages and currents. But certainly not fun. As a rule, always put grommets between different materials or wear *will* happen. My 2 cents :-)

That's a really good point! Never actually thought of that. It's almost time for a check-up on the roof anyway, about a year after the install (check for rust, make sure sealant is still good, check solar connections, etc.) so that's something I'll be looking at adding too! @@MyTVan Great! Let us know what you find! I saw other people making a big(ger) hole and putting a piece of plastic pipe with some sealant and passing all cables through it which I thought was a good idea as well. It works as a second water barrier as the pipe stands a bit prouder from the bottom of the roof.

I like your techniques, it's awesome. One suggestion, use aluminum and stainless products when building roof racks to avoid the headache of rust.

Hello. Just wondering how your solar panel mounting system is holding up and if you hear any whistling or other air noises while driving? Also, what did you use to mount the aluminum rails to the top of the pegs that are built into the van? What was the total cost for your panel mounting system (not the panels). Thank you so much!

Thanks for reaching out! Our roof rack is holding great! We've had no issues with it, nothing's even moved an inch 🙂We don't hear whistling when driving. We had thought about putting something at the front to make it a bit more aerodynamic, but we didn't get around to it. We added a roof deck though! And the mounting system holds it all up very well! The total cost of the roof rack (no panels) was about $350 CAD, including the mounting channels and the rest of the hardware

Yes ! I think with those panels you could fit three. You could even extend the rails out a bit if you need. It's pretty adjustable for any panels this way

Probably not the greatest technique, but I basically drilled a large enough round hole, then filed all the corner by hand until my square-based screw fit in 😬

hi, I'm looking to build a roof rack to mount my solar panels and build a roof deck and it looks like you figured out a great way! I am wondering how you did the deck--since the rails don't extend all the way to the back of the van, what did you use as a rail in that empty space--unistrut?

Hi! We should have a video coming out shortly on how we built the deck, but basically we have 2x2 studs on each of the dotted rails (width way), and then one 2x4 attached to them on each side of the van on the entire length. Then we built a frame within those 2x4s and installed our deck on top! Hope that makes sense, it will when we put out the video in a week or two 😉

Hi! We used a Weather Guard mounting channel for this to avoid having to drill any holes in the roof! Nous n'avons pas trouvé d'outil spécial, donc on a dû improviser ! On a fait un trou rond suffisamment large à la perceuse, puis avec une lime à métal on en a fait un carré en limant chaque angle jusqu'à ce que la base carrée de la vis passe 😅

The hard way 😂 We drilled a round hole, then filed the corners until the screw could fit! There might be a better way, but we didn't know at the time (and still don't actually!)
