This video has my mind racing. Am contemplating the purchase of the new AWD Ford Maverick, and a small fiberglass camper. Would be using the camper as a “home base” for exploring the country. If I got caught out too far from returning, a small topper like this to spend the night in a remote location would be ideal. Currently there are none being manufactured for the 4-1/2 foot Maverick bed. Making my own with 2 to 2-1/2 feet over the cab would be enough to sleep comfortably up top. Hmmmmmmm……..

Yeah I definitely think it's doable but there might be a few complications. I think currently most manufacturers don't build for the maverick for a few reasons, 1) it's pretty small and new, and 2) the geometry isn't very nice, in terms of trying to get everything to fit. I am sure you could get it to work if you put some thoughtful design into it though! Let me know if I can help!

I just need to build the top portion, the Pop up part. I want to build it on top of the existing fiberglass top, on my '93 Ford Bronco. From the windshield to the back is 8',but I might extend it to 10', towards the back, which is about the distance with the tailgate down. So if I don't have enough room in the 5' bed of the Bronco, I might make a temporary/removable shower/toilet on the tailgate.

Yeah, so that was a pretty involved process but I made it out of vinyl coated polyester (VCP), cut it to size, then glued the seems with HH-66 vinyl glue. I am currently in the process of making a video about it from a different project I am working on!

Hi Marsha, thanks for the kind words! We have been fortunate enough not to have any crazy rain so far, but I have made some updates to the canvas in terms of adding window covers and some see through windows as well., I am still working on a solution for velcroing the windows up but for the most part it works really nicely. Thanks and great questions! We currently have 115 people signed up for the classroom, with 5-10 very active individuals who are really responsive to any questions people have (including myself). I would say at least 5-10 people have fully completed their builds as well but some people haven't checked back in.

A chain is only as strong as it’s weakest link so what you claim you “over engineered” may not be any stronger than if you had not. That is usually the case. Connectors are usually the weakest link.

I appreciate your concern. I never had any issues with that area moving whatsoever, with all the camping and testing that I did. I also updated the design for other in order to switch some things up and make it ever stronger. Finally, having an engineering degree and running it by some of my professional engineering friends we concluded that the way it was built was indeed over engineered by several fold. 🤷♂

I have a BS in Architecture (5 year degree) with an emphasis on structural design from UT Knoxville and started a master’s degree in Architectural Engineering at the number 5 engineering school in the USA, UT Austin, before dropping out to move to work for SOM in Denver. My boss Edwin was the number two designer of Sears Tower Chicago, then the tallest building in the world. Good days. I believe at the time they were the only architectural firm in the world that had an in-house structural engineering department.

1 Sweet set up 2 you didn't learn from GFC not to use those latches? they break quite easily and at the worst times 3 400 pounds ate up half your payload 4 really like how everything is insulated 5 sweet set up I'm using the wood wrap idea for the inside roof my GFC. love it

I like it, the more simple things are to do the better is what I say. That would be cool if you could somehow use the same type of pop up mechanisms for the sides as well. That way you could have extra storage/counter space.

If that was your dog chilling under the table maybe ya know next time include him along with ideally showing your build in action pop up roof wise. Did you install racks on top for additional carry options for bikes or a standup board or ?

Hmm thats a great question, I have since sold the camper so I cant measure it. But the camper was 2 inches above the roff of the truck then another 7 inches taller than that, so you could mock something up that is 9 inches taller than your truck roof height and that will give you the full height.

Its been a year since this video was uploaded. Have you done more with the camper or has it stayed the same? I was going to suggest that your side access doors should be half their length & fixed panels put in towards the cab. The fixed panels should have RV screened windows for light and airflow from down low without the bugs. Back door should also have an RV window for same reason. Any plans for mounting solar to the top?

@naekid I have a follow-up video and some reels on instagram that show some of the changes. I also have some video filmed that I have meant to upload. But I just haven't done it. I did make windows and changed the screens for the canvas. But all are good suggestions, I don't think solar mounting would be very hard, you would just have to make some mounts using more aluminum extrusion.

I just used the hinges that are for sale on the tnutz website. But I would recommend using hurricane hinges if you want something more waterproof!

I am excited to see someone building a simple shell camper. I have built robot workspaces with the 8020 and I am a big fan of aluminum extrusions. However, a big warning for using aluminum extrusions: 1. while the alloy has comparable yield strength as A36 steel its elastic modulus is 1/2 of steel. Also it behaves very differently that steel when the yield strength is exceeded... what does this mean? if your mattress platform is made of 1515 and is 60" long and you are 200lb s and sitting in the middle... then the 8020 beam will sag 3/8" (about 1 cm) if it is made of 1515Lite it will sag 1/2" ... This is from the 8020 Deflection calculator on their website. This is a static load and is a best case scenario as opposed to plopping yourself down. You will have some added stiffness from the plywood but it would probably be a good idea to add more cross members. 2. The 8020 University resource gives the recommended torques for t-slot fasteners BUT there is a disclaimer saying that they take no responsibility for failures. This is the same reason you have to check your aluminum wheel torques after driving 100 km (60 miles). Why? because aluminum is very sticky and you maybe applying the correct torque but the bolt head or washer may not be sliding. Applying lubricants can cause the opposite problem where you will damage the extrusion before you reach the torque. Please be careful assembling 8020 making sure the bolts are seating properly and check torques periodically! When I build mine I will be using the gusset plates in addition to the regular fasteners! Thanks for the inspiration and please let us know how things work out! I can help with understanding the deflection calculator if you are interested!

Oh definitely a very helpful call out here! I used all anchor joins as they are stronger and vibration proof, I have driven 2500 plus miles and haven't had anything loosen even slightly, I have checked everything plus I get even more structural integrity by having the ACM panels attached to the frame with VHB and screws, but yes definitely something to be highly aware of thanks for pointing this out.

If not finding a local sign shop or industrial supply place could work well. Don't let a local sign shop rip you off though the cost of a 4x8 sheet should be around $75.

For the initial version I hadn't finished the windows but I ended up having covers that rolled up from the bottom and stuck with velcro.

Great. We have a RTT that has cloth awnings supported by spring wire poles along with zipped flaps on inside tent. Understand zippers would not work out with your no sew theme. Hang tuff yer on to somethin👍

With those style of push button slam latches... Can the push button be operated from the inside? I guess you can latch it easy enough once in there from the inside? How do you close the doors, by just pulling on the latch itself? I didn't see any handles on the inside. Do you think those bedrail stiffeners are "required"? 80x20 isn't light that's for sure. I like what you've got going on though overall.😍

Thanks, I appreciate it! All great questions. Unfortunately, no the slam latches cannot be operated from the inside, but they can kind of me if you use a screwdriver. We just pull the doors shut from the inside by grabbing the aluminum extrusion. I don't think the bed rail stiffeners are required but I like them for the extra protection, I would rather have them, than risk an unfolded bed....

Aluminum t-slot frame railing and fasteners are by no means inexpensive, but they are a a delight to work with. Assembly will be quicker and the end result will be as strong as a bridge. Great camper. Well done! ✔✔

Sweet build! Just a question for you. How do the lifter panels on the end keep the roof in line and support it from swaying forward and back? I see how they work to prevent the roof from moving side to side, but I can't quite make out how they stop it from moving front and rear. Am I missing something? Or maybe I just don't understand. Thanks! What keeps the roof from swaying back and forth is the canvas! I missed this before I completed my first build but essentially the lifter panels help to contrain the roof from side to side movement like you pointed out but until the canvas is installed the roof can still move forward and back.

Nicely done man! I’d take this over anything you can buy retail. I’ve kitted out a work van with 8020 with homemade racks and thought it might be useful for this type of application also. I’m finally excited to take action on that after watching this video

@@KitCampers curious if it’s water tight. That, and how do you prevent debris from building up in the 8020 channels. If those are things you have resolved, it would probably determine if I went this route

@@Wallymakesstuff The way that the canvas is mounted and the way that the windows work (they are mounted at the bottom) should make it water tight. It's definitely water tight when closed. To prevent stuff from building up in the channels I just blow them out every once in a while with a leaf blower, but most of the time there isn't much that builds up in the channels anyways.

I wonder if there is any way to just have the pop up part and put it on top of a hard Tonneau and just put the mattress on the tonneau cover. My thought is put it on when you are going camping And when you are not take it off and store it. That be awesome. I imagine it would be cheaper to make to.

@@silented530 Yeah hopefully that is true cuz that could make things a lot easier for the pop up, maybe you could figure out a way to make the canvas detachable too by adding snaps or velcro to the bottom.

I used, aluminum composite material (ACM) I got them from a local sign supplier, if you are in the pacific northwest you should call Sun Supply Inc that's where I got all of my stuff.

Just the stock leaf springs, but I added some 1250 variable compression springs (sumo springs) to the back to make things a little more stiff.

ACM i wouldn't call expensive at all. Cheaper then solid aluminum or any other material you would buy. I get sheets for $50 from my vendor

This is so cool! I'm in the process of turning a chevy express lwb into a camper, but I would love to have a 4wd camper to go more places. I plan on living in it for months on end. How does it do in inclement weather? I guess one could make a cold weather insulation/waterproof wrap for snow season. I gotta see the other camper stuff you've done. Thanks! Great job!

Thanks! I haven't tested it in too much inclement weather. I definitely think it would work in cooler conditions however, the weather proofing is REALLY challenging on campers that bolt to the rails. You could definitely make some insulation for the colder seasons, have you thought about going the slide in route?

@@KitCampers A couple of things. Have you thought about a hardside popup? I believe there are places that do not allow soft side pop-ups for safety from wildlife. Or, maybe a pop-up in a 6 ft bed (full-size p/u that can be configured for someone to sleep inside without popping the top, and still have storage space? Thanks. Might have to rethink my camper plans.

@@robertbehan9186 I have definitely thought about it but it was a tough challenge that I wasn't able to figure out (the folding of the side walls is very challenging to get perfect). You could certainly try to emulate hiatus campers though although I think it would be very hard. For the 6 foot bed it's completely possible to just make a platfrom (for storage underneath) then sleep on top of the platform. The great thing about this campers is that since you're building them yourself you can customize them as you see fit.

The fabric is 18oz vinyl coated polyester (VCP) and I affixed the screen by sandwiching them between a small strip of the VCP and glue

great build, well done! I was thinking of using 8020 for the my flat bed popup build. Is there much, if any, flex when there are 2 people in the bed? Also do you use any Loctite for the fasteners ie. to prevent loosening during those offroad trips? Offroad corrugations here in Australia are hell on anything and everything.

Thanks I appreciate it! There is a little bit of flex in the pull out portion, but no flex in the overhang at all. I reinforced it quite a bit with 1 inch aluminum so its sturdy. I would recommend using loctite where ever you can but for me I generally use double anchor joins (which are VERY vibration resistant) I just drove 750 miles of back forest roads with no loosening. For non-anchor joins I would recommend using loctite and lock washers, once those are tightened down they seem to stay in place very nicely.

Very cool, great build. So I have a question regarding the poly coated vinyl. How did you attach the screen to it? I have a lift system on my Ranger to raise the shell and need to make canvas for the space when the shell is up about 2'. I was planning on sewing a tent material, but I've never sewn anything before. This vinyl looks great and much easier than sewing. Can you glue Velcro to the vinyl? What weight vinyl did you use? To attach the the screen to the vinyl, I lay the mesh down first and apply glue so it saturates through the mesh, then I go over the top of it with a thin layer of VCP

Well done... I too like the idea of being able to sit up in bed, I am curious as to how it is sealed up for water intrusion while traveling... especially the front where the top meets the middle section of 8020... Are there seals for the 8020 ?

Yeah sitting up was super important for me in the build. But I lined the enter top extrusion with extra long truck cap seal. We drove in some rain along the coast and the inside was bone dry! Unfortunately I haven't found a manufacturer that makes specific seal for the 10 series 8020 itself/ isn't ridiculously expensive but there is slide in seal for the 15 series that you can buy from mcmaster carr.

Yes, the screens are glued into place. I have redone some of the way that I make the canvas so I am going to be releasing some more detailed videos on how to create the new canvas, first releasing the videos on my instagram then longer more detailed video on here.

@@cgblosser we have worked with individuals who have had this type of taper in the past, I think we came to the agreement that something that is 64inches, the entire way would give adequate overhang on both the front and the back to be able to work. You could try this by mocking up a quick woode frame with 1x3 or 2x4 just to see how it would fit.

A little, but the major difference in reduction in gas mileage was from my lift and new tires/wheel I put on it. Generally, MPG is around 15-17 now.

The plans are for a tacoma long bed, but should be fairly easily modifiable to fit larger trucks. The one limitation is that trucks that have beds longer than 94" would need some significant redesign.

The camper is pretty good at keeping dust out, but the bed of the tacoma is pretty bad at keeping dust out, you'll have to seal some holes in the bed to get it to be more dust resistant.

I dont think you would have much trouble converting my longer bed designs to fit your short box. If you keep the bed size the same it might eat into so extra moving space between the bed and the entrance to the camper but you would be fine. How long is the bed?

Yeah, I mean this is probably the same insulative value as any ground tent I mainly used the insulation to keep things cool when the camper is closed. I am also working on window covers for the rain so that will solve any issues with that.

What thickness of acm panel did you guys use for the sides? I'm building something similar and am not sure if I want 3 or 6mm thickness. Did you have to add stiffeners to the panels as well?

I used 3mm panels for everything. I had to stiffen the doors, bed, and bed slide out. The door stiffeners are nice because they allow you to mount 10mm ball studs directly to them.

I really like this design. so how would this framing work if the truck bed tapered from the front to back of the bed, where the tailgate end was about 2 inches more narrow than up by the cab? i have a GMC with 8 ft bed and having problems finding a commercial built shell to fit, by any of the manufacturers. one problem I'll have in a DIY build is that while it is normal width up by the cab, the width is 2 inches less back at the tailgate. since it is not square, will I have a problem using this 8020 aluminum or is there a way to cut and attach it at a slight angle different than 90°? thanks.

Yeah unfortunately using the 8020 you are almost stuck with only 90 degree angles. There are some ways to get around that but with the fasteners that I use that are vibration resistant they require 90 degree agains so you may be out of luck. That is interesting that your truck bed tapers in though. the outside of mine does but not the inside.

@@KitCampers ya, on the GMCs, and actually even Fords, from the early 2000s until present, they tapered the beds for some ungodly reason. It has made it nearly impossible to find an older used topper as anything in my year ranges get very specific to the year, make, model and even the cab style. And now its just old enough of a truck that the new topper manufacturers no longer make the very few options that were available. Thanks for your reply. I appreciate that.

@@RoyatAvalonFarms No problem! But yeah that's VERY maddening, I wonder what they were thinking when they did that. unfortuantely that means that this styl may not be the best option for your truck. If you could weld you could do the lower from with steel then the upper tent area with the aluminum.
