Thanks for that Alan Mann, have just rebuilt the caliper of my Peugeot 207 with your help. I did find that on my Peugeot though that the garden wire trick didn't work. I found it easier to put the dust seal over the top of the piston, insert the piston into the caliper, then tap down the dust seal into its recess with a square ended punch. Your method obviously works on the Mazda though, thanks again.

Thanks for sharing this intuitive video. Let me say most of KZitemrs put O ring first then place rubber on top of it making it less effective ..whereas you geniously added O ring over rubber boots...and tucked in to make sure boot does not slide. That is correct way. I did rebuild 3 caliper with ring O ring placed before rubber boots ..not sure how long it will stay. That was for Camry and Highlander 02 front driver side. I will update results later. Thumbs up from Texas!

just accomplished servicing all four calipers on my 2007 Citroen C6.. they were so corroded (UK CAR). that I was expecting to have to replace them . amazingly all went reasonably well. the pistons and bores were as new . but the rubber dust covers were firmly wedged tight onto the pistons by the swollen corrosion . / rust . The retaining caliper groove was packed full of rust .. cleaned off using a dremel with the cutter discs .. After the rebuild with nice new discs all around . I vacuum bled the system with the help of a foxwell abs scan . bleed tool. I flushed the system taking around 100cc of old brake fluid out from each caliper . the bleed nipple threads were sealed with PTFE tape to prevent air entering during the vacuum bleeding . I am not worried about cosmetics so I brushed on a liberal amount of 3M rust preventer wax .

If you wedge down the brake pedal an inch or two it isolates the master cylinder so no fluid will run out of the disconnected line, safer than clamping the flexi hose.

I added the outside boot after the Piston was back in. It was pretty easy and I didn't have to mess with hooks. just put the base in the groove, clip it, and run a screwdriver around the inside to help it with into the inner piston groove.

Amazing that you did not replace the piston. I did mine last week and the pistons were pitted and the cost of new pistons were only slightly cheaper than a seal kit with new pistons so I bought new calipers from TRW.
@alanmann

Might replace the pistons if the pitting gets worse, but isn't bad enough yet. I would replace if it was the front brakes. It's the handbrake on this car that causes more issues by sticking all the time.

All Mazda's get the sticky rear calipers. My FD RX-7 has same issue. I'm rebuilding it, but removed the center thread and handbrake assembly to really clean out the inside of the caliper properly. Bit of rusty crap in there too, my pistons were not this bad but I have still decided to replace them where pitting / corrosion is evident.

Not long bought a Piston and seal caliper rebuild kit from 'BigRed brake supplies, they have their own website and also sell on EbayUk. Think i was £17.99 for the front (08 Mazda 3).

A semi-complete caliper rebuild kit will be on average $30, (Pistons, seals and rings, slide pins, boots and bushings, but won’t include banjo bolts, crush washers, bleeder screws and caps) A remanufactured OEM bracketed caliper from Autozone would be $55. (08 Honda Civic as an example plus the refundable core charge, irrelevant, but $20 each). That leaves a difference of $25 per side. I CANNOT REBUILD TWO BRAKE CALIPERS AND BRACKETS WITH ALL NEW COMPONENTS (keep in mind that ALSO includes new banjo bolts, crush washers, bleeder screws and caps), PLUS, A FLAWLESS PAINT COATING ON THEM, FOR $50 LABOR, PLUS CLEANING SUPPLIES, PRIMER, PAINT. (and the time watching the paint dry). CAN ANY MECHANIC !?

Also, if you dont want to mess with pumping the pedals constantly to pop out the Piston, you can hold a blow nozzle with a rubber tip on the hole where the hose is and give it a quick shot of compressed air. just make sure you have the Piston pointed towards the ground so it doesn't shoot.

Not all cars have such a ring, in fact I haven't seen one, although I have only done this on Peugeot Expert, Opel Combo, Volvo 144, yes also on Volvo Amazon, had an Amazon Sport from 1966 with rear disk brakes. The other cars I've had had rear drum brakes.

You can, but it can be a nightmare to push the seal in without damaging it. There's a few ways to go about it really. Next time i do this job I'll be trying the way he did it in the video with the garden wire as that seems like the easiest way to do it from what i've seen so far

What type of garden wire did you use?
@alanmann

green bendy stuff (mild steel). You can probably find it in your local garden centre - Thick, not thin. Or 'mesh' fence wire. What they use to hold the mesh fence to a post by twisting this wire around it. Bit vague, sorry

Is it just me, or was the upper slide pin he pulled out at 1:05 missing the rubber boot tip? Are those unnecessary? I really don't understand the point of them, anyway. The lower pins don't seem to use a boot tip...?
@crpth1

There are no unnecessary parts in a brake assembly. Rubber boots are extremely important in a system that as to work properly more than just a few days. :-)

crpth1 That's a nice standard answer. Right now I'm driving my Camry with a missing dust boot for about 3 weeks, though. I'll let you know how things go when I put a new one on, finally. But, can anyone answer my main question? Am I seeing things in this video?
@alanmann

There wasn't one for this make of calliper. I checked both sides of the car, because I thought that was odd too. Well done for spotting the difference. The one without the rubber/plastic tip, has a small 'flat' along it's length. I'll be re-greasing each year, because those rods get crazy stuck, especially on the passenger side.
@ignoblepedagogue9304

Alan Mann Thanks for that! Didn't know if I was seeing things >_< I still haven't put my new boot on! xD It's starting to lock up on me again, though. I tried removing the cylinder with brake pedal pressure but got scared when I pressed it out so far with the brake system but was alone and feared losing massive amounts of brake fluid or spraying it all over the shop. My boot is completely removed because I thought it would be better than leaving it on and allowing trapped water to continue corroding the cylinder. Any thoughts on whether I should worry about it spraying so much with no boot to catch the excess?

Bad idea crimping hose, you will want to replace it after doing that. Disconnect line at caliper an use brake line plug.
@alanmann

Yes, thanks - Not good practice to clamp the hose. Someone else suggested pushing the brake pedal to the floor and keeping it there. Obviously lock the bleed nipple off before taking the brake pedal up, otherwise it will suck air back in.
Um Himmels willen. Das ist keine fachmännische Arbeit. Voa ellem klemmt man keinen Bremsschlauch ab.

The brake pipe was clamped with 'Mole' grips, and some carboard in their jaws, so you don't crack the rubber pipe. Cracks in the outer rubber pipe are an MOT failure.

You don't know a pain in the ass when it comes to rebuilding a brake caliper, not until you have to do it with this car the rear boot and seal is the most tedious fucking process to do the caliper pistons right in close to the calipers housing very difficult to squeeze the parts in where they need to fit and dont get me started with the metal C clip
