Great videos Andy. After my charger, plan is to build a tdi using your tips & tricks. Regarding the seam where factory sheet metal meets fiberglass: metal and fiberglass expand and contract at different rates and I’ve seen shrinkage occur with filler that leaves the seam visible. Any tips to avoid that?

That is or can be an issue. I use cabosil (a thickening agent in epoxy resin) to fill the void to 80-90 percent then body filler on top of that. Cabosil is pretty hard and tough but stays just a little flexible. But very hard to sand so don’t overfill! The longer you can wait before paint the better to let everything shrink before paint.

I like that better than the other way. Can this be done on the Jetta?

Unfortunately no because of the rear doors, there is no skin there. The 4 door cars are a completely different technique for that seam

The timing is a little tough for me because I cut back that skin leaving about a 1-1/2 inch area to slide the side panel behind. I have not cut down the door edges. I see that you cut one inch off the fiberglass panel which would make it only 1/2" overlap for bonding. Is it possible I could cut back the fiberglass panel less (say 1/2"), and bond about an inch? Also, if I'm using less overlap, I might use flush rivets and panel bond like the top of the bed.
