I did FIRST Robotics in high school, almost everything we fabricated for the robot was aluminum, and we used almost exclusively wood blades and bits. For the most part finer toothed “metal” blades get gummed up really easily by aluminum, any sort of abrasive cutting disc will also get clogged pretty quickly, and we were not set up for having any sort of lubrication or cooling system on our bandsaws or chop saws. Never had any breakages or injuries. Your bits and blades may need to be sharpened more often but at the rate we were using them that would be true with any material.

Yeh I've been cutting aluminium and aluminium profiles with a drop saw, a hand circular saw and even a saw bench for years. . A little lubricant on the blade, helps a great deal with stopping the blade fromgetting clogged. lubricant every cut or part way for long cuts. There are specilist lubes, but candle wax and common spray lubes are better than nothing. . A fine blade does a better job, even better a negative rake blade specifically intended for the purpose. . YES, you can cut aluminium with a router, but bits smaller than 1/2 inch tend to clog rapidly. . When building equipment cases, I used a router for catches and handles. Yeh rout into the ply wood and straight thru the aliminium extrusions .... no problem. A BIG router helps. . yeh don't let those chips get into your clothes. Aluminium chips in your underwear is unpleasant.

You can also buy a blade with a higher TPI. Check the labels on the new blades. Mine has worn off but it's a wood/vinyl/light steel blade. It makes a cleaner cut for vinyl decking and trim and can switch to light steel pipe or aluminum pipe and back.

I work at an exhibit house so we have a bunch of wood working equipment there and we cut our aluminum on our table saws. They do bitch at us if we don't switch out the blades though so we do at least do that. Remember to use plenty of wax on the blade and the cut path to prevent clogging and WD-40 on the surface around it to prevent snagging. No thickness has stopped us by far as well. Thickest I've ripped was 1/2" 6061.
