on the frame repair, i always thought if and when i have to do it i will use a piece of square or rectangle stock as close to the inside size as possible or make a box section and weld it all in one piece. not an easy fix however you do it.

Too much rust and not enough voltage for the amount of rust. Simple high low setting on 120 mig. The arc will constantly blow out or not even strike with that much rust. never claimed it to be pretty or perfect it was designed to get it done as quickly as possible. 45,000 miles later loads of highway miles and off-road driving and still hasn't broke so... Just because a weld is ugly doesn't mean it won't hold.

I found a lot of rust under the seam-sealer my frame looks the same, I cheated and ordered full length floor pans and inner rockers from quadratec www.quadratec.com/p/key-parts/12-front-floor-pan-cherokee-xj was around $500. for driver and passenger. What you're doing looks nice

Thanks, yeah I'm sure that would be easier but my steel only cost me $60 at the Steelyard for the entire 4 by 8 sheet of 16G. After Mag wire, cut off wheels and paint I probably have 150$ or less in it

20ga is definitely much easier to work with but my logic was it will help strengthen the body being a heavier gauge. Also I live in the salt belt so heavier will last longer if the stock thinner gauge lasted 29 years I am sure the stuff I put in will Outlast the vehicle.

Actually not that much I buy my sheet metal from a local manufacturer that sells it to me for a 5% markup on cost so the 4 x 8 sheet of 16 gauge was only $75 I have about two spools of wire in it which are 14 each. $30 for the rust prevention Paint. All the heavier gauge steel i used to reinforce the frame with was stuff I had laying around. And I view my time as free so it was actually quite a bit cheaper than even a roller XJ. And I have a bit of a sentimental attachment to the jeep anyways.
