Probably a death sentence for the transmission. You welded with the gears there and if you managed to to get slag onto the gear, machining with the gears there was sure to get debris in the gears

Depends on a few factors, but anywhere from $500-$800 usually. It’s typically cheaper to buy one that comes from the manufacturer already set up for EFI, but some engine combos don’t have that luxury. Good job man! The Tig torch rocks on castiron with nickel rod. All my cast iron repairs have been made with stick welding nickel rod. The hardest one to do was a gear box on a walking motor on a P&H backhoe. There wasn't time to take the box off as I had traveled 250 miles to fix it with limited time on the weekend. All vertical welds on the box just inside the tracks up front. It seeped a little oil after the repair but never dripped. My dad was able to use it until he sold it several years later. Without the repair it was unusable because of oil loss. When stick welding Nickel rod on cast iron its very bright and burns quick with so smoke its very hard to see what your doing. I'm gonna try Tig on my up coming repair. Thanks for sharing!

My buddy ended up selling the car to a guy a few hundred miles away for way more than he had into it, so unfortunately, I can't track it down to see if the repair has held up well.

If I were welding dissimilar metals to cast iron, I probably would have used 312 or 309. Since this was all cast iron, I decided on the Ni99.

99 rod is readily machinable as opposed to other nickel TIG rods for cast. You could have draw filed this in 5 minutes….Oh, and it will crack again….

Well done sir. Can I ask a little question. I would be interested to also buy an 99% Nickel welding rod for cast iron repairs. As I plan to order much other stuff from McMaster-Carr I'm looking specifically at part 7972A35. However they have a parameter called Welding Current Designation and that is specified as DCEP! This confuses me because a DCEN setup (the torch on the negative terminal) is so common. Did you use DCEN setup?

Nice job setting it up on the Bridgeport. Cast iron repairs are always a pain if you can't have a bare casting and tremendous heat source like a proper oven. You did well with what you had to work with!

Dude, you've got a steady hand and a good eye for setting it all up to surface machine. You could do heads. You wouldn't believe the things we did with fairly little in as far as machining tools in the late 70 and early 80s.

Thanks for taking the time to document this process. I was unsure if you went ahead and built up a bridge on the cover. I have a few projects I’d like to do like this. Any tips on the welder configuration and tools you use are appreciated.

Hi Conrad, the cover was bridged with weld material since the broken pieces weren't worth trying to weld back on. As far as the welder, I have an HTP 221 tig machine, but not much amperage was required because of the preheat, so a smaller machine would work on this type of repair. Other tools used in this video were just torch for the preheat, a die grinder with a carbide burr, and the Bridgeport for the resurfacing. Thanks for the comment!

@@Twizter68 expertise comes from successes from less than desirable conditions. A new upgraded case that didn't break would also be the best, but finances and optimization does not always equal another's resources. I once welded a rear dually rim with a propane cutting torch and arc welding rod. A replacement was no longer available, and I had a steel inner for support, so I chanced it. 18 years later is when I found a set of rims I liked better. I did what nobody would do for me, and it lasted. It wasn't perfect as I had to air up the tire about once a year, but nobody could tell the visible face of the rim had a 5" section refabricated. The fearful ones will never attempt these things, and professionals assess the risk. But experts know their boundaries and educate their clients. Never take chances, and you never find your limits. I believe he said he was doing this for a family member, not a client..... client's choice.
