Front cylinder and all attached components seam to go first on the vs800. I'm thinking an engineering flaw starves the front cylinder area of adequate lubrication. I just rebuilt mine and found the big starter gear behind the flywheel had a very loose fit on the crank. I purchased a used one off Ebay and it fit way tighter. Hoping it will boost oil flow to to the front cylinder instead of dumping it out into the stator case area. The only other way is to purchase an entire new starter gear, one-way bearing assy, which is costly. Front piston was starved and was worn down .012 undersize and it sounded like timing chain slap, but no timing components were worn after inspection. Chain had no slack like shown on the vid here. Everyone says these motors are clickity clackity like an Angry sewing machine. That they are, some strategicly placed internal sound deadening pads would have been nice.

I've adjusted my '05 C50 every 15k since I bought it practically new in '07, and I'm still riding it at 71k miles in 2020. I use the "JPaige" method that I got from the Volusia Riders forums. When you are at TDC for the proper valve set, you simply run the adjuster in finger tight, then back it out 1/4 turn on the exhaust set, 1/8 turn on the intake set, then tighten the jam nut while maintaining that position. This will put both sets in the mid-range of their proper gap tolerance. A tool for holding the adjuster can be made from a square-drive drywall screw; just bend it and run it into a wood dowel- the drive head fits the adjuster perfectly. I also made a tool to run down the adjuster to "finger tight" since my hands are large; I cut a notch out of a slim piece of an old credit card and made it a mini-wrench. The plastic will give way before you overtighten the adjuster, and it is easy yo see how far you back out the shaft this way. One thing that made this job much easier was elimination of the PAIR valve and all of the associated plumbing via the Baron eliminator kit.

My 08 C50T had the same problem. I bit the bullet, bought the tools and a book and took it apart. New chains and tensioners fixed it. Sux---they are good bikes other then this flaw. Mine started making noise at about 14000, I rode it another 8000 before tearing it apart. Bad thing is Suzuki still makes the same crappy design.

@wooten75

I am going through this now with my own 05 C50, what I found with mine is, it's not the tensioner. The tensioners on this motor are very simple mechanical ratcheting tensioners that can be reset. My problem was the chains themselves were stretched out. I'm not really into making videos, although I probably should have for this project because this is a pretty in depth task to do. I probably could have changed the front chain with the motor in the bike, but the rear cylinder is a different story. The rear head does not have enough clearance to remove the "valve cover" so I had to pull the motor from the bike frame. It also does require a couple of specialty tools that are kinda expensive if you buy them from Suzuki, but I found them on Amazon and Ebay for much cheaper. To remove the chain on the rear cylinder (right side) you'll need a spanner wrench to remove the primary drive sprocket (I found an adjustable one on Amazon for about $20). To remove the chain on the front cylinder (left side) you'll need a rotor puller (part no. 09930-33730) to remove the alternator rotor, at Suzuki parts dealers this is about $75, but I found it on Ebay for $45. I would highly advise to anyone, except a professional motorcycle mechanic, to buy a Clymer manual. The book will show you how to reset the tensioners rather than replacing them at $85 each, only to figure out that they were not bad, also replacing the tensioners requires removing the heads completely, whereas reseting them can be done with only the valve covers removed. As I stated before, the tensioners are a very simple ratcheting mechanism and not likely to fail. Most likely is the chains stretch out. So please be very thorough when troubleshooting this issue, it will save you time, money, and headaches

@@wooten75 I apologize for taking 3 days to see your message I’m not use to messaging on KZitem. Usually just posting some of my cover music. I want to think you for getting back with me because I’ve been working on my 2003 Suzuki Volusia vl800 for over a week and it’s driving me insane! I went to start my bike and had no previous problems as far as not starting. Well I push the starter button and the starter is working but it sounds like it’s not engaging. So I took the starter out and took it to a starter/battery place I’m familiar with and had it tested. Starter is fine! So then I thought maybe one of the gears slipped outta place under the generator cover. So I took the first back side cover off on the left side that covers the fuses and relay and noticed some burnt wires! Then I took the next cover off that covers the clutch lever and again some more burnt wires! So I thought maybe that was the problem or part of it at least. Then I took off the generator cover and examined the starter clutch and the two gears. They appear fine. So anyways I’m stumped and I thought maybe you had maybe dealt with this before and was hoping you could give me some insight as to what the problem may be? Any help would be much appreciated!

@@1johnnyv739 It seems like you've got two different things happening there, burnt wires could possibly be a result of a bad voltage regulator which can cause overcharging but shouldn't have any effect on the starter engagement. It's been a few years since I had mine torn apart so I don't remember exactly how the starter engagement mechanism, but I would highly recommend you search for a "Clymer" manual for your bike, I have several motorcycles and I have a book for each one and for about $30 it shows how to troubleshoot and replace almost everything.... best money I spent to gain knowledge

I believe a lot of cam chains are being replaced due to incorrect valve settings ,too much clearance as it is very difficult to do the adjustments correctly. I used the screw pitch , one eight of a turn for intake and one quarter turn for exhaust on my Suzuki 800 .
