Hahahaa what a scale up! Love to see it. You can also experiment with water soluble and insoluble resin types, some adhere to each other so you can shape a reusable mold and melt the parts of the salt from the profile, to get an even more precise profile. You can then vaporize the water and reuse the resin.

Never worked with Salt, but I did work with thin sheets of Corian, which are also brittle when thin. It would be safer for you, more surefire, but also take longer to file it by hand after getting the shape. There are small files for modelmaking which are delicate enough to whittle brittle mineral without introducing much shear force (which is why it cracks)

Why not try coating normal forks with molten salt? It'd achieve the same result when eating with them, waste less salt, and be a million times easier to manufacture
