yeah, its great in my opinion. its interesting to watch metal just melt away like you're cutting through some piece of acrylic or something. and i find the incredibly small tolerances fascinating. when you think of how small a thousandth of an inch is its mind blowing.

Love the channel - I'm working my way through all the vids at a steady rate. This rotary broach is pure class; I've been wondering how I'm going to cut a fairly accurate hexagonal hole in a plate (without resorting to needle files . . . ) for a while. Now I know. Thanks for all the vids and the pithy comments - they always give me a good laugh. BTW - please don't wear gloves around a rotating machine - it's the simple things that will get you every time . . .

Great informative video. My square holes have all been in aluminum, but if ever I need to do a steel square hole, I have the resources on which to fall back. Also, if larger ball bearings are needed, find an old-style computer mouse and carve away the rubber coating from the possibly steel ball within. Check the rubber coated ones with a magnet and stick with the ones that stick. Big balls in tiny mouses.

I never skip over the machining but I do sometimes click on the little gear thingy, go to settings and run that part at 2 times the normal speed. It's a freaking hoot listening to this guy speak at double speed and you can still understand what he's saying.

For those interested in this, you can also use a much faster rpm and a smaller offset. I don't know how long AvE took to do that but I've seen machines rotary broach a hole in seconds in 1/2 inch plate using a much smaller wobble. I would also recommend placing a piece of rubber around the joint, you don't want to take a ball bearing to the dick head because it ejected with authority.

Thanks, I was trying to emulate the commercial units available for $1000+ just to see if it could be done. I think I proved it was a viable idea...and I will revisit it at some point. Your idea was great..Geez, if a guy only needed a few odd shaped holes and could do it with a ball bearing and some scraps! Cheers Colin

Any chance we can get a closer look at the geometry of the cutting tool you did on the grinder? This seems like a damn good method to build a boring bar for square blanks, as long as a flat is milled where you start the hole. I could use a bar for threading and boring, don't much care for drilling three holes and weakening the bar

I'm going to impress my boss next time I build a high speed chip handler. He is always wanting square holes in the stainless steel top that's 1\2" thick. To hold air actuators in the proper position. As they can't move more then .01 of an inch. He's been using set screws.

1. It would seem that the the bigger the extent of the wobbling, the deeper and rougher and faster the cutting. There is a formula in there somewhere. 2. If the broach was tapered so the cutting end was biggest, there would be no taper in the square hole..... correct?

Pretty good, apart from the danger inherent in having a rotary broach held on only by downforce on the quill. Of course, you're going at low speeds, so it's definitely not as bad as it could be. There are a few rotary broach holder designs online that you can just machine form 1020. They cna be run at much higher speeds if you do this a lot.

Interesting video, but you really shouldn't wear gloves while working with stationary rotary tools. It only take one grab and it will turn your hand into grinded meat or even tearing it off.

I am a Computer network eng. and have kidded several of my clients who own machine tool and die shops "how do you make a square hole with a round bit ?" They always ignore me. Bingo you cant ! You just explained a broach !!! BUT YOU GOT MY attention when you said ...keep your stick on the ice... Wisdom and as a goalie who is always scanning looking at the possible place on the ice from where the puck can come...having all 5 of your defense player with he blade on the ice square to the shot... THAT is wisdom you also are presenting ! I salute you Ice Hockey Player ...Stick Down Gloves up !

I'm not sure what this has to do with machining, however it was music to my ears. I keep my Sirius radio tuned to channel 91, the NHL Hockey channel. Thanks for the discussion on broaching. All that wobble talk reminded me of a recent discovery I made on an old scissor lift at work. It's a big green monster with a box mounted just under the main cylinder labeled "WOBBLE-IZER" The geriatric thing rides like a sketchy mall parking lot fair ride, so I imagine that box exists to make the newbies, co-ops, and interns, consider other career paths whilst doing the sort of dirty work they'll dish back on us when they become our bosses.

Nice approach toward making a simple, rotary broach. A little math may have made the first attempt successful. And would backing up the work piece with some scrap have eliminated that horrific burr? I don't know but it may be worth a try. Finally, does the end really need to be concave? Being concave produces a positive rake angle for cutting, but many lathe tools have zero or even negative rake angles and they work. Food for experiment.

I am overcome by the wow factor. This is a method that is quite easy and quick to make and use. Let us now move on to the critical part of the program. I have worked in tool rooms for fifty years, and other guys and myself get cut and stitched over the years. If the gloves and/ or long sleeves get caught in your work or machinery, you will likely have a life changing experience. Please look on the web for”lathe accident”. I just did this tool with 1/2'' hss square bit and the same offset, about the same length. I did a square guide and I can't make it works in aluminum. Didn't tried in steel because I'm on a press drill. Wondering if the pressure needed is very high. I'm running a bit more faster than you and the bearing overheat even with grease. Did bottom grinding but not reliefe angle on sides beacuse it's aluminum and will just oversize the hole. Any suggestion to make it works?

way used to make broach used spindex to make when was withen .020 thou shim ass end up .015.dykem it then finish to size...on nose put on lathe...lowest speed....use carbide drill...shallow angle then dust it..very slowly feed in till angle reaches outer lip when done wire brush it should last quite awhile

I wonder how well this will apply to cm sized objects. Probably makes better sense to have the square only as a broaching head and turn a reduction/relief behind the broaching head. As is I think the broach body would widen the square.

Is it possible to machine a tapered square hole? I have a valve stem that has a tapered square male shape that a hand wheel fits over. A lot of the replacement hand wheels either have straight squares or are solid blanks. We’ve tried using files with mixed results. I’m looking for something a little faster and more reproduceable. The shaft sizes range from 3/8-1/2” for most of them. Bigger than that and they come pre made.

Worked like a charm. Someone had used the chuck key to remove a stuck chuck for my old atlas lathe. I can do the threading to make a new chuck screw - but how the hell am I going to make a square blind hole for the chuck key?? Just like you showed me - thats how! Thanks

Hmm...I have a rig to mount a Dremel extension hand piece as a lathe tool post mount. I can see using a dremel spherical grinding bit to make precision concave indent in the tool steel. This is genius BTW.

Hey bud lose the gloves before you lose a hand or possibly an arm. If you go into any machine shop nobody gloves unless they are latex or nitrile. You can get pulled into a machine and get seriously tore up. I know a guy that was polishing a shaft with work gloves on and the way the story ends is with him missing 2 fingers and all the tendons up to his elbow. Please for your sake do wear gloves around any turning spindle.

The broach is for a gate latch and the broach will be in an existing steel pole so using my drill press is going to rather difficult.

I guess you could possibly hold that tool (part that's in the quill) in a lathe chuck and use that for broaching in the lathe as well.

why not just drill an offset divot for the ball bearing in the top stub rather than turning an offset shank? I mean not everyone has a lathe

if the leading edge of the tool steel was wider than the shaft of the tool steel you would end up with a same size square on both sides of the square hole. as this appears to have a a slight taper to it because of the nature of this oscillating broach!!

i love the machining, i can watch a mill for hours. i miss my time at w.f. engineering. super hard tool steel and high temp stainless alloys, cobalt nickle etc. nothing but carbide tooling in the shop. monster lathes. our largest cnc center had a 6 ft throw. i was the pee on which in a shop that makes glass fiberizers for OC means you start sharpening carbides and if you do well you move on to making one off pieces. tool holders for the cnc machines. edm drilling broken bits etc. i absolutely loved it.
